Brown Santa or in this case yellow freight semi delivered the goods on Friday.

Going to be a lot of work and more than a few late nights in the garage. I am shooting for mid Feb to have it all done. Wanna take my time and get it all done right the first time and should prove to be a good winter project.

Broke the big pieces out today and did an inventory and imagine that it is all here. Will need some other stuff like bump stops, extend the d-shafts, tail lights, new brake lines, etc. Going too install the biig hurricane lincoln fam I bougt over the summer while I am at it.

This is what the kits comes with

4 link rear
3 link front
14" King Coil Overs
Stretch to 100"
Tube fenders
15 Gal Comp Fuel Tank
Rear Stretch Corners
Stretch Rock Sliders
All Brackets, gussets Etc
Limiting Straps
Rear Anti Rock

I cant wait to get started with all this.

Over Thanksgiving plan is to start disasembly and then take it step at a time.

Give the guy at extremeaxlesales (http://extremeaxlesales.com/) a call. Look him up on Pirate4x4.
He is up in New Jersey. That is where Gunny, mark and me got our 60's the first time. His inventory is always rotating so he doesn't keep it listed on his web page. Tell him you saw it on Pirate4x4 and he might give you a better price.

Guy is up in Pa about 35 minutes from Rausch Creek.
I will be going up week after Thanksgiving to pickup my dana 60.
If anyone else is wanting one from him.
I can pick it up while I'm there.

Like Gunny said. He has several different posts with dana 60 axles in stock. When I was talking with him today it sounded like he had access to more than he had posted.

YJHAMMER11
11-26-2009, 02:47 PM
Been looking today at axles. Did some figuring and it looks like 60 front bilt out nice is about 4500 give or take 500 for shipping and such. Rear built out nice for 2100. All this is given the used housing is good.

Alos found Boyce Equipment has re-built frt for right at 4k and the rear for 2300. These both are oem with detroit or arb. No 35 splines.

Looks either way about 3500 smackers less than high dollar off the shelf

Went to work tearing stuff off the Hammer today. Rock Sliders and fender flares, tire carrier and stuff. Next is mount the rear corner gaurds and new sliders. This is going to take some time!!

Onthe hunt for axles now. Once I started looking and calling folks they are coming out of the wood work. Sold all my lift, axles tires and wheels pulling the shackle bolts and hauling it to him as ready to bolt in.

Looking at the 14 bolts for the rear. Big but cheap and simple Tom sent me a link for WFO and 1800 looks pretty good for what you get.

Got a line on a couple of 60 front one is a 97 SRW ball joint high pinion. Checking on some more

Got the front axle out today along with the ram, springs and Shackle reversal.

Dion Clause showed up with the frt 60. Nice that thing is massive compared to the 44.

Dan loaned me some 10 ton jack stands and a found another set at 3 mules so I think I am set with the jack stands and stability. Got 5 sets total now. Garage is full and the snow did not help.

Next is take the rear out and replace the tank with the crawler tank. Then comes hours of grinding and cutting to gt the frame all cleaned up.

Day one not to bad!

YJHAMMER11
12-06-2009, 07:02 PM
Thanks to mark and Gunny the rear is out as well as the tank. Managed to get most of the gas out of the tank toward dark. 25.00 worth at least. Filled all my lawn mower tanks.

Jeep is all stablized and ready for cleanup and then the big stuff goes in.

Two full days and done with phase one!!!!!!!!

Gadgets = Gismos
The more Gismos you have the more Things can go wrong.
The more Things go wrong the more time your working on it or broke on the trail.

Do you really think with all thos Gadget's he'll ever be able to get it off the trailer without a break-age.

I think Tom took some today with his high speed phone. Progress looks slow but did get the old susp and tires carted off to Frederick Md to Dawayne on Fri, thanks to Bill for the ride along and conversation. John K picked up the old tank this morning. Tom and I got all the old brackets cut off which turned into all afternoon today. Oh yeah picked up te 14 bolt from Dionzone Sat morning. Thanks for all te help this weekend.

Now it is start breaking down what all is needed to rebuild the 60 and the 14 bolt AND order it all.

All gears, install kits, lockers spools are on their way. Ron's machine service on Pirate gave me a really good deal. Went with 538's, ARB for the front and a spool in the rear.

Also ordered a good pinion depth tool or dog bone as some call it.

Tom has not posted up his build just yet but I ordered two of everything cept the tool and got some more off the total price..

buying in mass in the way to go!!

Four boxes of gears and lockers came to day for me and Tom's junk. Tom and I are making a trip to Hill Top Welding and pick up soome misalaneous steel tomorrow eve. That should be enough stuff to stay busy for a while

Next up is install the crawler tank
Run new brake lines
Tear down the old axles, pressure was them, sandblast, and then clean up the rest of them
Next is build the axles
Order Tie Rods, 14 bolt brake stuff, etc

YJHAMMER11

Started working on installing the crawler tank today. Pulled the mounting studs on the rear cross member and moved them back by an inch. This will allow another inch in wheelbase by moving the tank back as far as it will go. I hope this will get me to 101" , ran into a snag though, seems the jack stands will have to be moved in order to get the tank mounted. Get it tomorrow.

Picked up trusses, front diff cover, 14 bolt brake brackets and hi steer arms all at Blue Torch Fab. Got a tour of the shop and goot a look see at their KOH buggy or car as they call it. Nice rig, LS-6, Hi 9's, 14" coil overs, and all te goodies. ad an early Bronco and another buggy in the shop. Tons of brackets, dif covers, rock sliders you name it sitting on the shelf..

Nice folks all of them..

YJHAMMER11
01-03-2010, 03:54 PM
Tank is finally in. Seems that moving those studs back created a bunch of other fitment issues. Little (lots) of grinding and plasma cutting it is finally in there. Looks good, tucked up there nice and tight.

Next weekend it is axle clean up tiime. Sandblasting, grinding and more plasma

YJHAMMER11

After cleaning off the old hardware:
http://i38.photobucket.com/albums/e106/99blackFRC/Darryl%20build/2010-01-10140056.jpg

Lax22
01-11-2010, 07:29 AM
looks good. How much room do you have on the drivers side tube after cutting off the 1-inch of cast?

Tom
01-11-2010, 08:04 AM
Didn't measure it, just made sure we'd have enough welding room for the lower link and truss. Unless darrryl measured..

Did yall narrow the D60 at all, I really want to take out about 4" from the pass side on mine to make it match the rear 65"

Tom
01-11-2010, 01:22 PM
Nah full width.

DieselDent
01-11-2010, 01:31 PM
so your 69" in the front and 65" in the rear.

Gunny
01-11-2010, 01:47 PM
Rob, It can be done but not worthi it on trail only rigs.
Research different axle shaft lengths. Find a stock shaft that's shorther than the Ford shaft you have. Then narrow the tube by that amount. This will save you in having to order custom shafts. I have a dodge long side shaft over here that I can measure for you.

DieselDent
01-11-2010, 02:15 PM
Got ya, just figured i might as well do it now before it weld on brackets so i dont have to re do everything later.

Yalls axle is looking good, i really need to get around to tearing mine down.

YJHAMMER11
01-11-2010, 08:24 PM
Front is 69 and the rear is 67 should be a good turing radius. I too would look for OEM shafts and then cut it down to match.. Lot cheaper in the long run

DaffyXJ
01-12-2010, 12:14 PM
Hey when you guys pull the pinion make sure you save the old crush sleeve/ pinion preload shims. leave the races in till the gears get done, that way the shims are still around as well.

Guys Here are some measurments in case you needed them.

Chevy
GM DANA 60- '78-'91
Short side- 17.67" Long Side- 35.10"

Dodge Dana 60- '79-'93
Short Side- 15.98" Long Side- 35.10"

Ford Dana 60- '83-'91
Short Side- 15.98" Long Side- 36.86"

It Doesn't seem worth the hassle of shortening since you could only trim close to 2-inches or so using shafts from the big 3. If you were planning on turning your knucles it could be worth it since you have to cut anyway but other than that it looks like custom shafts would be in your future if you plan to hack off alot of tube. Hope this helps.

Bart, you forgot a few.
76-77 F250- 33.20 (5-282x Ujoint, and 30 spline) aftermarket my have 35 spline and larger ujoints. That's over 3.5 inches shorter, but still may not be enough.
78-79 250 &350- 34.54 (5-332x ujoint, 35 spline) Same ujoint as ours.

Darryl which D60 do you have, mine is out of a '79 f350 so heck with it Full width it is custom shafts probably would kill the budget.

Gunny
01-12-2010, 02:15 PM
Sorry Darryl, for going off topic here.
Custom shafts aren't much more if any, than stock length allow shafts. It's just the fact that you don't have an OEM supply to choose from. Sure, if $400-$450 for a pair of alloy inner shafts would kill the budget (it would mine) then keep it full width.

Got the Frt 60 Gears and ARB installed on Saturday. Thanks to all, Dion, Derick, Tom, Bill, Ben. Thanks to Meliss for feeding us sloppy Joes. They were good. Toook 3.5 to 4hrs on the gears. Not bad maybe had it in and out three times..

Tom and I attacked the 14 bolt later in the day with the big daddy grinder, BFH, Plasma. That thing can take some grinding and hammering but finally got the old spring perches off. Small fire in the back yard from something.

Got all the garage cleaned out and everything put back away this morning.

Of note to anyone doing a D sixty, I started a box with the set up bearings, and a ton of shims, bolts and the like.

Plan is break down the 14 bolt on monday.

eed to order some brakes foor the 14, diff cover for it and a few other things.

Once again thanks for all the hard work yesterday.

14 bolt gears are in and all set. Nice pattern!! John K I owe you a new set of press plates. Seems we broke both of them today. Lets just say the 14 crush sleeve requires a lot of force!!! Still deciding who to blame... HA HA

Just glad no one got hurt. That was nuts. I thought the pinion snapped and went flying LOL. That 14 bolt is a beast. I definitely learned alot from everyone.

We were attempting to pre crush it by a few 1000ths. Seems we ran out of room in the piece of tube from the ball joint press (it was open on both ends). That thing exploded like a bomb. Of note is it took almost all the press had to begin crushing the crush sleeve. Once we got it started the big air gun took it to where we needed or so we think as it is supposed to torque to 340ft lbs. We just set the preload to 30 inch lbs and called it good.

The 14 bolt is extremely simple to set up gears. The crush sleeve is the only tricky part, the rest is just R&R.

Didn't get much done today. Had a surprise visit by non other than Scuba Steve. Got the lugs pressed out of the front hubs and some parts painted. Also started trying to piece together the puzzle of front shock hoops. Had to break early today togo to the movies with the girls. I guess you cant wrench all weekend huh!!

Got some work done on this junk today. Rear truss welded in. measured and ordered a tie rod. Spent some time on phone with Mike at Parts Mike.com. Nice guy, some of us have ordered from him before. Smart guy and good stuff. Anyway, I have been working and figuring on the pit-man arm. May have to go back to a wagoneer arm to get the right length to work with the BTF arms. Need to get the frt end set up under the front and then see what I will need.

Been fooling around with wheel studs for the rear. Found the ones that PBB folks are using and they just dont fit well. Only getting about an 8th of an inch of good contact when driving them in. I switched back to the stock ones but yeah I ruined some of them when I beat them out of the hubs. So I used some of both and will just have to see.

Got some more accomplished this weekend but not as much as I wanted. Got the rear axle set up. Everything is tacked in place, control arms are cut to spec, mounts are tacked in. Used some PVC pipe to mock it up and I think I have it right. Had to cut off the exhaust just in front of the muffler along with the heat shields also part of the rear cross member for upper control arms mount clearance. Next up is to put the real arms in place and cycle the susp. I think I have crawled under this junk 1000 times and centered the axle at least 50 times the past two days. Worth it to get it right.

Saga continues!!!

Going to try and keep the wheel well. Pic shows where I cut some of the fender but to get some room to work. Fender will be cut at the corner. Need to find someone with enough art in their blood to draw the lines. I had tried a string to the lug to get the arc but that did not work. Need to re-think that. Ordered some bolt on tube fenders to day for the rear. As is the rocker is completely out side the tub. I figure that is going to get you coated with mud and water. Finished painting the rear links this morning. Still need to weld the back side of the shock towers and the only way to get at it all is to drop the tank. Aint doing that again. I figure I can get a good three inch weld back there standing on my head with one eye open. HA HA

Dan, I'm thinking he means the new style poly bumps that are in cans like the air bumps, but have the urethane parts enclosed. Makes them height/stiffness adjustable and fit in the same style mounts as the air cans, but much cheaper.

Finished the rear this weekend. ad clearance problems with the bumps and had to move them. Got a few things left to do on the rear. but 99% done and the WHEELS ARE ON THE GROUND!!!! Looks good and cant wait to see what it is capable of and more so If I got it all correct!!

Moved onto the front and spent the today grinding paint off the frame and getting ready to put the frt links in. Seems Mr Bills brother who owned the YJ before me liberally coated everything in undercoating. Also removed the fan, (got the lincoln fan a few months back) and all the brake lines plus the e-brake cable.

Lots more to go but weight on the rear is NICE!!

YJHAMMER11

DJ send me the link on the fan. I got a few links from Tom but the more is better.

Started laying out the parts for the front this eve. Hand full of cut steel and a picture is about all the instuction they give you.

The front is going to be a a PITA. Not much room for track bar, steering tie rods and the front of the motor. Goal is to push it as far fwd as possible. I think it will work but no room for error.

The BTF truss that I got down in bama will not work as it is. Just not enough room so one of you can have a good deal on it as I cant use it.

BTW Gunny, thanks for the test fit of the mini!! Now Madison wants one!!

If your serious, you should contact D&L Bensinger about the body. Took me like 3 months to get it, because they don't alway's have them in stock and they're built in the PI. He usually gets 2 containers full of parts from the PI per year.

started on the frt today after i got the mower running. Meliss offered to spread some fertilizer while I work on the junk tomorrow, could not pass that up. Mocked up the axle and it looks as if my BTF hi steer arms will noot work for stretching it. Steering box was moved last year so no more room up there. May go to one of those connecting rods between the hi steer and the stock knuckle to get more room. If I can make it work the WB wil bee about 102 or so. Nice!! Once I get it all tacked in tomorrow should be able to see for real.

Got to get this done before any other projects.

Spent all weekend on this junk. Got the front links all cut and tacked in along with the track bar. Stuffed it and got the 5 inches of up travel which is what I was looking for. PITA as there is not much room to work with. My steering box was already moved fwd an inch. Which is max without some major mods to the frame or go to the astro box. Got the shock towers and cross brace all welded up yesterday. Long story but a major PITA as I got no instructions HA cept for a hand drawn diagram and about 6 words on it. Need to get it all in place along with the CO's and cycle the susp. WB looks to be just shy of 102"

Made some progress the past week or so. GOt the fenders cut out from the old ones and attached to the tube fenders (inners or part of). Just need to get them painted. Later on that piece. Gunny came by today and we finished up the front susp placement and fitting. Between the two of us all the welding on the front axle and frame is final. Just need to paint it and get it back under the junk. Maxed out all the up travel and had to cut some of the frt bumper to get some clearance at full stuff and stuff and steering locked. Should have 5 inches of up travel all corners and 9 inches down on the same.

More to come I aint done yet. Closer but not quite there. Need D-shafts, install brakes and lines, exhaust, rear corners, fuel lines and pump, ram etc, etc

Btw thanks for the help today gunny
